Basic Construction of a Commercial Wind Turbine

There are a lot of persons interested in the construction of wind turbines. Most of us consider using the natural power of wind to reduce our electrical expense or perhaps to make us self-sufficient from the huge power companies. I want to present in this article just a bare bones generic description concerning light commercial wind turbine construction.

The first step in the process for commercial wind power is to determine the proper area for the wind farm development.  The winds must be consistent and have an average wind speed of 15 mph or greater (for best efficiency). Most companies will also consider when the peak average wind season is in their selected locations. You want the highest wind peaks to occur when the demand for the energy is at its highest. The nacelle contains the main shaft, gear box, yawl motor, hydraulics and generator. It is the large steel and fiber glass part that mounts to the top of the tower and provides the attachment for the rotor. This is usually the heaviest part of the turbine with some ranging up to 90 tons in weight.

Contactors use heavy equipment to cut the site roads into a wind farm. These roads allow for delivery and access to the turbine sites. Each turbine has a specific area graded and level to provide for component offload and stability for the heavy cranes that erected the components. One the turbine pad has been designed and placed a concrete foundation is constructed. This is followed by trenching of underground cables. These heavy cables connect the turbines to each other, transformers, a remote control center and then finally to a sub-station (power company).

After the civil engineers have finished the pad and site roads the towers can be erected. Today’s large tower sections are manufactured off site in a factory and transported by ship, rail and trucks to the job site for assembly. Many towers consist of a base, mid-section and top-section. Each tower section is inspected, cleaned and then tipped vertical using two cranes. Once the base section is anchored to the foundation and determined plum and level the cranes tip each remaining section and stack one after the other. Each tower section is bolted together and tested, torqued to strict specifications and verified by several test.

 

 

The steel and fiberglass nacelle is delivered to the site nearly completely assembled. There is a level of prep work that has to be done depending on the manufacturer. Due to the weight of the nacelle it takes very heavy and specialized trailers to move from the factory to the job site. The nacelle is prepared for years of service then lifted with a very large crane to the top of the erected tower. Once it is at the top the tower technicians will bolt the nacelle into place. The utility system, electrical communication systems and others systems are tested and mounted. Cables run from the nacelle to the power unit control panels, transformer and out to the substation or power grid.

The rotor is made by attaching the blades to the hub. This is normally done while on the ground in a horizontal position; however, single blade installation to a hub already mounted on the nacelle is another procedure. The hub is a very complex item and houses electrical and hydraulic equipment used to control the blades and maximize their efficiency. The blades are normally made from balsa wood and fiberglass. The steel in the blades are bearing plates and attachment rings. The most common rotor consists of three blades. Many are 43 to 49 meters in length for an 80m high tower.

At this point the turbine appears to be complete; however, there is still much to do before the turbine is commissioned and considered to be in production of electricity.

Wind turbines do have regular maintenance schedules in order to minimize failure. Every three months they undergo inspection, and every six months a major maintenance checkup is scheduled.

I hope this gives you an idea about the construction of commercial wind turbines. Although I simplified the procedure the actual process is very complex. Most all the work on a wind farm involves high dangerous work with very heavy components being lifted by very large cranes. In addition working with live turbines can be dangerous if the procedures established by the manufacturer and wind farm members are not strictly followed.
